The degree of stringency in specifying aircraft surface smoothness requirements exhibits influence on the manufacturing cost i.e. the tighter the tolerance, the higher is the cost. In order to investigate the possibility of reducing aircraft manufacturing cost without unduly penalising parasite drag, a study has been conducted on an isolated turbofan nacelle to represent typical investigative areas associated with an entire aircraft. Eleven important manufacturing features, which contribute to the parasite drag of a generic turbofan nacelle components and subassemblies, are identified. The results offer considerable insight to a relatively complex problem in a multi-disciplinary environment. The influence of tolerance allocation at each of the features, seen as manufacturing 'defects' (excrescence effects e.g., contour deviation, mismatches, gaps and fastener flushness), is investigated to establish the relationship between aircraft parasite drag and cost involved at the assembly joints. Semi-empirical ESDU methods are used to estimate excrescence drag. The cost versus tolerance relationships are established through in-house methods using industrial data. Trade-off analysis involving manufacturing cost and aircraft drag indicates that, in general, there is scope for some tolerance relaxation from the current allocation to reduce aircraft Direct Operating Cost.____________ Copyright © 1998 by A.
