The high welding speeds, small weld and HAZ, and the continuous weld joint were characteristics that could have a major impact on the welding of the “body-in-white.” However, the research determined that the presence of zinc between the sheets of material led to pores and “blowholes” in the lap-weld configuration. The amount of pores and blowholes could be reduced if a gap or other passage way was made available for what was assumed to be the escaping zinc vapors that were boiling off during the laser welding process. The high cost and complexity of the “controlled gapping” has led to other means to permit acceptable welding of zinc-coated steels. One such area has been the use of dual laser beams. EWI has used the dual-beam approach in a number of conventional applications and has recently applied it to lap joints of galvanized steel with some success.
