Firstly, mutually-coupled electromagnetic-thermal numerical procedure and following thermal-mechanical analysis, considering temperature-dependent material properties at each moving step for opposite-direction current-carrying inductor with gap (ODIG), were implemented and validated by experimental research. Then L25(56) orthogonal tests for five shape parameters of ODIG, including one-sided breadth C1 and upper high C3 of Si-Fe core, high Hy and thickness t of coil, distance T2 between two Si-Fe cores, were conducted to obtain corresponding Tum, b and h. According to different requirement, they were normalised to construct composite quality indicator f based on principal component analysis (PCA), which were subsequently adopted to analyse critical factors by ANOVA method and determine the best combination of shape parameters by Taguchi analysis. The results indicate that the critical factors are C1 and t, and the best combination is C15C32Hy1T25t1 which can improve thermal forming quality f and thus bending angular deformation θz with increasing rate of 37%." @default.
