The system is empowered by a pure DC source. The gap control mechanism is based on the balancing of two magnetic repulsive forces i.e., electromagnetic repulsive force (Fem) and restoring force (Frs). The system provides a positional response of roughly 10 µm (retraction speed 1.5 m/min) for a 1.0 mm stroke length. The absence of arcing and short-circuiting is indicated by the stable voltage-current (V-I) curve. The machining feasibility of maglev µ-EDM was examined, and the findings were compared with those reported in the literature. The experimental results demonstrate that specific energy consumption (SEC), material erosion rate (MER), tool erosion rate (TER), and average surface roughness (Ra) were all within the ranges of 1.2245–1.6284 J/µg, 39–57 µg/min, 4–9 µg/min, and 0.899–1.057 µm (Ra) while machining Inconel-625 in EDM oil. The surface morphology, material migration, and diffusion phenomena were further examined using field emission scanning electron microscopy (FESEM) and electron diffraction X-ray spectroscopy (EDX) respectively.
